Executive summary

Most food and process plants do not run on one system. 01The fragmented plant

Almost every small and mid-sized plant grew its software the same way — one tool at a time, each bought to solve yesterday's most painful problem.

An accounting package came first, because the business had to invoice. A spreadsheet tracked stock, until it didn't.   • Double — and triple — data entry. A finished batch is keyed into production, again into inventory, again into the books. Every re-key is a chance to introduce an error nobody catches until it costs money.
  • Decisions made blind. Yield, downtime and cost are knowable, but only after the fact and only by someone willing to do the spreadsheet archaeology. By then the shift is over.
The expensive part of a plant isn't any one system. It's the work people do to bridge the gaps between systems that were never designed to meet.

02Why the usual fixes fall short

Three common answers each solve part of the problem — and each leaves the seams in place.

Best-of-breed point solutions

The instinct is to buy the best warehouse system, the best quality system, the best CMMS. Each is excellent at its job. But every new tool adds another island and another integration to maintain — and integrations between separately-owned products are brittle, partial, and the first thing to break when either vendor ships an update. A big generic ERP
